Why pellet loss is a hidden compliance risk for plastics processors
Resin pellets, known in the industry as pellets and in environmental discussions as nurdles, are typically only a few millimetres across. A few on the floor look harmless, and hosing them away feels like cleaning. The problem is that pellets are light and float: once water flushes them into a floor drain or a site storm drain, they travel through the drainage system into waterways and are effectively unrecoverable. Operation Clean Sweep (OCS), the long-running voluntary industry programme, exists precisely for this issue, and its core target is zero pellet loss. The EU has also been moving toward mandatory rules on preventing plastic pellet losses; refer to the latest official text for the exact provisions and effective dates. For exporters this is no longer just an environmental topic, because brand customers increasingly inspect your floors, the area under hoppers and the storm drain gratings during audits. Loose pellets are also a well-known slip hazard, behaving like ball bearings underfoot.
Start with a loss map: the six highest-risk points
Before buying equipment, spend one shift walking the material flow and marking on a floor plan where pellets actually appear. In most plants they cluster in six places. First, tanker or container unloading points and pneumatic conveying line couplings, which are the single largest source when seals are poor. Second, bag-slitting and manual charging stations, where cutting technique and residue in the bag mouth drive losses. Third, inspection and changeover work under hoppers, blenders and dryers. Fourth, hopper overflow and purge material at injection moulding or extrusion machines. Fifth, packing, weighing and pallet transfer areas, where torn bags and forklift traffic spread pellets widely. Sixth, outdoor storage yards, loading docks and site roadways, which sit closest to storm drains and therefore carry the highest environmental risk. Once the map is drawn, most plants find that only two or three points need real investment rather than spreading effort evenly across the whole floor.
A four-step routine: contain, dry-recover, sort for reuse, then wet clean
Step one is containment: add catch trays, kerbing and flexible-connection seals at the source, and fit screens or filter baskets at site storm drains so pellets cannot leave the building. Entrance matting such as the YLDA001 aluminium entrance mat noticeably reduces how many pellets shoes and tyres carry outdoors. Step two, dry recovery, is the critical one: never hose pellets away and avoid dry sweeping that throws fines into the air. Vacuum them into a container instead, for example a battery industrial vacuum such as the YLBC101 for flexible spot work, or a wet and dry unit such as the YLBC112 where liquids are also present. For aisles and paved outdoor areas, a sweeper such as the intelligent sweeper YLBA6100 collects large areas quickly. Step three is sorting for reuse: colour-code recovery bins by cleanliness so that clean single-grade material can be reprocessed while mixed or oil-contaminated material is downgraded, and never tip floor-swept material straight back into a hopper. Step four is wet cleaning, carried out only after pellets are gone, to deal with mould release agents, oil films and fine powder residues, using a walk-behind scrubber such as the DX2061 in machine rooms and small bays and a ride-on scrubber such as the YLBA024 in large halls. Reverse the order and you are simply pumping pellets into the drainage system.
Three boundaries: dust, static and water
The first boundary is combustibility. Fines from many common resins are combustible when suspended in air, and grinding, pneumatic conveying and sweeping all generate fines, so dusty areas should use industrial vacuums with high-efficiency filtration such as HEPA-class media rather than domestic or light commercial machines. The second boundary is static. Pellets moving at speed through a hose build up static charge readily, so use anti-static hoses and accessories and make sure metal collection drums and machine bodies are properly bonded and earthed according to your site rules; in practice this is overlooked far more often than filter changes. The third boundary is water. Pressure washers such as the YLBD160 and YLBB004 are not banned in plastics plants, but they belong in bunded or contained areas with a sump or interceptable drainage, for example mould cleaning rooms and washing of waste bins and totes, and only after pellets have been dry-recovered. Open loading yards and any surface near a storm drain must not be hosed down. Localised disinfection or antistatic agent application can be handled with a compact sprayer such as the YLCB197. Filtration grades, hazardous-area versions and configurations vary considerably between models, so please consult the supplier for exact specifications and confirm them against your actual operating conditions.
Lock the behaviour into an SOP and a checklist
Equipment solves throughput; procedure prevents recurrence. Split the routine into three blocks. Before the shift, inspect unloading points and hopper connection seals and confirm catch trays are in place. During the shift, apply an immediate clean-up rule so that whoever causes a spill recovers it within about fifteen minutes, before forklift traffic crushes and spreads it. After the shift, work zone by zone through vacuuming, sweeping and, where needed, scrubbing, then empty the recovery bins and log the recovered quantity. At site level, inspect storm drain screens monthly with photo records, and increase frequency before and after storms or high winds. Training should make three points unmistakable to new operators: do not hose pellets, do not tip floor material back into hoppers, and report pellets seen at a storm drain immediately. Three simple metrics are enough for review: new loss points found this month, weight of pellets recovered from floors, and the pass rate of storm drain inspections. Once these are recorded, most plants see a visible change on the shop floor within two or three months and have evidence ready for the next customer audit.
